Foundry work is basically using a timber or metal pattern to create a cavity in a two-part sand mould, then carefully pouring molten metal into the mould cavity. Aluminium is a great way to begin metal casting, you can melt good quality scrap to make your own ingots, which will be used at a later stage to make your metal castings, good clean scrap can be sourced from: engine inlet manifolds, old Al cylinder heads, cast a Al cover plates, bell housings, etc. Aluminium Ingots.
To melt the ingots into molten metal thay are placed into a crucible that can withstand extremely high furnace temperatures, aluminium melts at around 700C, bronze melts at around 1200C. Crucibles come in all shapes and sizes. The best quality crucibles are made from silicon carbide, properly cared for, they will last for several years, they will outlast clay graphite crucibles. After preparing the sand mould, and the metal has reached a molten state in the furnace, it is then ready to pour. The crucible full of molten metal is carefully removed from the furnace with a pair of lifting tongs and placed into a special pouring shank, wearing the proper safety gear you can take hold of the pouring shank which cradles the crucible and then quickly pour the molten metal into the sand mould. After the metal cools down, the mould boxes can be pulled apart to reveal the bright new art casting - car motorcycle part - project special, or even a reproduction of an old machine part, the things you can make are almost endless.

The gates & runners are then removed from the castings, along with the sand cores, the cylinders are then prepared for the machining operations, to carry out the machining of the castings, a small bench lathe, a pedestal drill, and some small home made tooling & jigs were used to produce the cylinder as shown below.

Kart Wheel Rim Patterns Made From Block MDF. The aluminium go-kart wheels above were made from these MDF half-rim patterns.The inner & outer rims were cast as single units, then machined to make up one complete wheel. MDF is cheap and easy to work with, it is ideal for hobby foundry patterns. (But please wear face mask to protect from inhaling fibres & MDF dust) The patterns above show the front & rear wheel rim half patterns. Note: Block MDF = Several layers of MDF boards glued together.
Home Designed & Built Alloy Go-Kart Wheel Rim. The finished Go-Kart wheel rim, made as two split rims held together with small machine screws and totally secured with the wheel hub mounting studs. This wheel was made from the MDF patterns above. They are not difficult to make, the rims are machined and finished on a small lathe, rims are designed to accept ride on mower tyres that have tread, instead of using slicks.

Creating A Blind Recess Cavity. Every now and again a special problem arises, like having to create a blind recess in a casting, this neat trick will allow you to make a recess hole any size you like, but there are a few tricks you need to know first.
The Result. Only a steel core will form a neat clean recess in a metal casting like this. We show you how to utilize this neat foundry trick. It is all explained in the hobby foundry ebooks available from the ebook library.
